Frequently Asked Questions
About Our Products & Services
Everything you need to know before you order or during your project.
Products & Technology
What is the Shore Hardness of your Polyurea coating?
Our Hard Coat reaches a Shore D hardness of 60. This provides an incredibly rigid, impact-resistant shell that protects the foam core from dents, scratches, and daily wear in high-traffic commercial environments.
How do your foam products handle extreme Florida weather?
Specifically engineered for high-humidity and coastal regions, our products are waterproof and UV-stable. They won’t rot, rust, or corrode, making them a superior long-term choice compared to wood or metal.
Are your architectural elements fire-rated?
Yes. We use FR-grade (Fire Retardant) EPS foam and fire-retardant polyurea coatings. Our systems are designed to meet ASTM E84 Class A requirements, ensuring safety and code compliance for commercial builds.
What is the difference between EPS and HDU for signage?
EPS is our go-to for large-scale, lightweight volumetric forms and monument signs. HDU (High-Density Urethane) is much denser (approx. 15 lb/ft³), making it the gold standard for intricate V-carved or sandblasted signage.
Do your products attract pests or birds?
Unlike wood, our synthetic foam substrates are inert. They do not provide food or nesting value for termites, carpenter ants, or woodpeckers, ensuring your architectural details remain structurally sound for decades.
Can your foam elements support structural loads?
Our products are intended for decorative and architectural use (non-load bearing). However, we can engineer them with internal PVC or galvanized steel reinforcements to pass strict wind-load and building inspections.
Design & Customization
Can you replicate historic architectural details?
Absolutely. Restoration is one of our specialties. We can take a photo or a physical fragment of an old cornice or column and use CNC precision to create a lightweight, identical replica that installs in hours.
How realistic are your faux stone and wood finishes?
We offer over 10 curated collections based on real stone textures. Our artists apply multi-layered finishes (base, texture, and patina) to achieve a look that is indistinguishable from natural materials, even upon close inspection.
Can I integrate LED lighting into my foam structures?
Yes. We can design and fabricate internal channels for wiring and LED strips during the CNC cutting stage. This allows for seamless, “built-in” lighting effects for signs, cornices, or interior accents.
Do you provide 3D digital mockups for approval?
We provide detailed 3D renders and CAD files for every custom project. This ensures your architectural vision is perfectly translated into a production-ready model before we cut a single inch of foam.
What color systems do you work with for branding?
We can match any Sherwin-Williams or Pantone color code. Whether it’s a corporate logo or a specific facade palette, we guarantee color consistency across your entire project.
Is there a limit to the scale of 3D letters or props?
“The sky is the limit.” Our 5-7 axis CNC equipment and robotic sculpting allow us to produce elements over 20 feet tall. We engineer large pieces in sections for easy transport and seamless on-site assembly.
Production & Timelines
How fast can I get a quote for a custom project?
We respect your project timelines. Our team provides accurate, detailed estimates for even complex architectural shapes within a few hours of receiving your plans or sketches.
Do you handle the entire fabrication process in-house?
Yes. From initial 3D modeling and CNC cutting to Hard Coating and artistic finishing, everything happens at our facility in Jacksonville, FL. No sub-contractors, just full quality control.
Can you handle large-volume orders for HOAs or subdivisions?
Definitely. Our facility is optimized for both one-off custom pieces and high-volume production. We can produce miles of foam fence panels or hundreds of identical mailboxes with perfect repeatability.
What is your standard lead time for architectural trim?
Most standard and custom orders are completed within 15–30 days. We also offer expedited “rush” slots for event-based projects with critical deadlines.
How do you ensure the geometry is accurate?
Every piece undergoes a triple-check quality control protocol. Our Technical Director personally verifies dimensions and geometry at the modeling, cutting, and coating stages.
Can I visit your facility to see the production process?
We welcome transparency. Architects and project managers are invited to visit our Jacksonville workshop to see our machinery, material samples, and current B2B projects firsthand.
Delivery & Installation
How much weight can I save by switching from concrete to foam?
Our EPS-based elements are typically 90% lighter than masonry or cast stone. This significantly reduces the load on your building’s structure and eliminates the need for expensive structural reinforcements.
Do I need a crane to install your monument signs?
In most cases, no. Because our foam products are ultra-lightweight, even large monument signs can be positioned by a 2-person crew without heavy machinery or specialized hoisting equipment.
How are the products packaged for cross-country shipping?
Every order is secured in a custom-built wooden crate designed specifically for its shape. We ship nationwide (USA and Canada), ensuring your elements arrive on-site without a single chip or scratch.
Can your products be installed by a general contractor?
Yes. Our elements are designed for straightforward installation using standard construction adhesives, screws, or brackets. We provide clear, project-specific instructions to ensure a perfect fit.
Do you offer on-site installation support?
While we don’t provide the crew, we offer comprehensive technical support. We can conduct Zoom consultations with your installers to walk them through the setup and answer any engineering questions.
How do you handle delivery logistics for tight urban sites?
We work with specialized brokers to coordinate delivery that fits your site’s access constraints. Our lightweight crating allows for easier offloading in confined or busy metropolitan areas.
Value & Guarantees
What is the typical lifespan of a Royal Foam element?
Our exterior-grade products are engineered to last 20+ years. With proper maintenance, many installations can maintain their aesthetic integrity for up to 80–100 years.
What kind of warranty do you provide?
We offer a 20-year limited warranty on our decorative mailbox systems and architectural elements. This covers manufacturing defects, including flaking, peeling, or significant deformation.
How do foam products lower the Total Cost of Ownership (TCO)?
You save on three fronts: lower shipping costs, drastically reduced labor/equipment costs during installation, and near-zero maintenance costs over the product’s lifetime.
Are your products eco-friendly and recyclable?
Yes. EPS is 100% recyclable. We repurpose our own production waste into reusable blocks, and our Polyurea coatings are VOC-free and solvent-free, supporting your green building certifications.
Can I order a single sample before committing to a full project?
We believe in “seeing and feeling” the quality. We can ship standard samples with our physical catalog or create custom mock-ups for your specific project to help in the decision-making process.
Why should an architect choose Royal Foam over a mass-market factory?
We aren’t just a vendor; we are an engineering partner. We don’t force your vision into a catalog. We adapt our production to your замысел (design intent), ensuring every detail is “Royal” standard.
